    Pack it with dry ice? Perhaps after heating, hoping for differential expansion of the internal mating part, and contraction of the axle part?
    Maybe fab a "gear puller", using a piece of tube or pipe large enough to go over the axle part, weld a large piece of all- thread into the axle end, cap the pipe and use a large nut to pull?

    Could the seizure be caused by road salt corrosion?

    weld a nice eye hook onto it, hook it a 300 foot chain and then to the back of your pickup and floor it? Hang the car from the ceiling by it? LOL You literally have tried every single idea I had. One parts car I had the axle was so so so so so stuck, when we pulled the engine and trans out of the car I was able to pop it off with just a screw driver. Guess I just needed the right angle on it. Looks like you are WELL beyond that :/

    I'm about there with the eye-hook and the chain....

    I tried the dry ice (available at the local grocery) and also borrowed an air hammer. I've never seen much use for air hammers, and can't say my opinion has changed.... it's a toy compared to the 10lb weight.

    Speaking of that, here's the results after freezing, air-hammering and some more 10lbing:

    Could you fab a puller from pipe, large enough to around the axle part, weld a large diameter all-thread or bolt to the axle part, and weld a cap on the pipe end to bear on a nut to pull it out? You should be able to apply A LOT of force with a gear puller type set up.
    This is scary! If the left axle fails on my 2005 it is going to the indy shop.

    Hey guys..

    The pipe/puller was a pretty good idea, and i happened to have a nice piece of 4" CI drain pipe around... I even considered trying to cut it in the profile of the trans case, but whatever.

    Anyhow, here's the results:

    So n00bkiller... i'm actually in SoMD (north Charles County), near Indian Head, if you wanna come by. Yea, the car has been down since then, but since i travel a lot for work, i just haven't had the time. I picked up a Harbor Freight support bar yesterday, and I'm going to pull the trans this week. At 221k it could probably use another one anyhow...

    Whaddya think?


    ps: i was limited that small bolt diameter by the size of the largest drill bit i had on hand.... maybe i'll try again with some Grade 8 5/8" bolts...

    Broke the bolt huh? I was thinking about a 1" NF bolt with the head welded across the center of the axle part. A nut with a stainless washer well greased as the "puller". IMHO if this doesn't work, nothing will.
